Irradic xyzE-movement mid print

Partially solved

I now can say, with high confidence, that this issue was caused by too low z-stepper voltage.
Since increasing the voltage I've been printing more than 100h over 3 weeks without any of these issue presenting itslf. This would not
In addition, after increasing the voltage I can print successfully with z-hop. Which was not possible before. This too I take as a strong indication that the issue is solved.

...of course the very first print following my "solved"-statement - I had another issue. A layer shift eraly in the print and what I think is severe over extrusion. I think the stepper-motor suddenly started over extruding (perhaps 2x) and the layer-shift probably occured as a consequence of that. Just a few prints later it occured again - this time I was sitting next to it and heard skipped steps and the layers showing signs of sever over extrusion.

As mentioned in the first post, I've seen also this issue before, and have suspected bad damaged wires among other things. nophead did suggest the same - well not wire, but soldering on the driver chip. Not sure how to exactly troubleshoot this on the MB or driver chip... Will have to wrap my mind around this once I get some time...

### What is the problem?

The latest issue (or symptom? as the isses have changed as I've made changes but I'm thinkning it may have the same root cause) is that z movement distance doubled mid print.

In the next photo you can see that the printer thinks it at Z:63.46 when its realy somwhere around 110mm. This leads me to believe that the z-movement doubled at around 17mm or about layer 65 as you can see in the first photo. I verified my assumtion by moving the bed 1mm in z and measuring a 2mm movement. Whats triggering this changes is the big question.

I go into some more detail explaining the issues and what I tried to fix it below, but is short these are the issues/sympthoms that I've experienced (and thin is related)

  • Sudden violent movmeents of one of more of the stepper motors, leading to layers shift, nozzle jam, and bad quality
  • Sudden increase in movement in xy-axis, or severe layer shift (I never observed the start and when on to flashing new firmware shoretly after - so not entirly sure which. Got system bundle available for this as well.
  • Latest is the issue described above.

All these issuse are reset by powercycling the Printer. If just cancelling the print and sending a new print job the issue will remain.PS! Next time I will check the EEPROM before power cycling to see if M92 values or something are changed.

Any soluitions or suggestions that can help me narrow down the issue would be highly appreciated.

Right now I'm lookin at:

  1. Can cable-issues cause these strange (weird that it first affected x,y,E steppers and latley now z, which cables are not subject to weare as the others.)
  2. Firmware issue? (Stepper current? Z-sagging?..) [Very possible, I'm not skilled in this department]
  3. Could the BTT TFT70 be interferering with the MB?
  4. Hardware/power issue?

### What did you already try to solve it?
About a year ago I beleive is when these related issue started. Except from the Afterburner change, all hardware has remained the same since then (Mods listed below). At the time I occationally had an issue where the printer started moving violently, resulting in som layers shifts, sever overextrusion, porous prints and nozzle-clogs (exdruder grinding up the filament). Power cycling the printer reset the issue (I think this may be an important hint). The issue started at apparantly radom times. GCODE from (Cura at the time) was not the issue. I was living with this issue for a year.

2023-12-08: Having the random accelleration/speed increase to one or all of x,y,e steppers I rebuildt and flashed from Marlin 2.0.9.1 to 2.1.x. The particulat issue I had dissapaired, but after a couple of days I got different issue/symptom - Sever layer shift or it could be that the xy is traveling longer than asked. The gantry was hammering in the printer frame. Power-cycling resets the issue.

2023-12-13: I flashed the firmware back to the stable 2.1.2.1 and increased stepper currents as I had lowered them in 2.1.x. The changes from 2.0.9..1 - 2.1.x.- 2.1.2.1 respectively.
X 700 -> 650 -> 700 mA
Y 800 -> 650 -> 800 mA
Z 650 -> 650 -> 650 mA
E 800 -> 650 -> 650 mA
First longer print after this is when what you can see in the photos happened. Power-cycling resets the issue as well.

### Have you tried running in safe mode?
No... The issue occurs randomly, and I don't really think its caused by octoprint. I will try running safe-mode for my future prints just in case.

### Did running in safe mode solve the problem?
Unknown - doubt it, but if this could be a probable cause, please let me know and I will shift my focus accordingly.

Cabel management to hotend is not optimal - i suspect cable wear can become an issue at some point, if not present?
Anti-backlash nuts (POM) on bed/z-rods. Don't think these are realted to any of this, but they are probably the cause for me not being able to used z-hop reliably (different issue)

Have you checked the motor currents of the axes?

Are those steppers getting too hot?

Is the PSU in proper condition?

thank you for thaking the time to respond!

Yes the current for all axes are listed in the middel of the post. (Oops!, I've written "voltages" - will correct that - I'm not running them on 800V =P) Please comment if you have any particular suggestion. I haven't played around trying to find the optimal limit. Read a suggestion for this board on this prionter to start with 650mA and lower till I got skipped stepps. Haven't had time to look closer into that, and for now not sure how to best perform that test.

The extruder motor was defintely getting hot to the touch when I first installed the DD, so I monted a heat-zink and a fan to it. Now its actually cool to the tocuh when printing. I didn't notice any issues with it though, for the time didn't have the cooling.

The x- and y-motors have gotten a heat-sink for passiv cooling. Its not a fast printer and I think everything even without any cooling should be ok on termals. The z-is not under a sinificant load.

What would you consider too hot for these stepper motors and how do u suggest I check if teh PSU is in proper condition? Other than the current issue, which I also hold the PSU as a suspect, I havent had any power-loss issues other apparent PSU-related issues.

I understand that this a coreXY printer, yes?

If so, X and Y should be identical in current - preferable 800mA

But it has to be accelerated. And that needs a way bit more than 650mA.

I forgot a tiny word in my question: Drivers. They need some cooling. BTW: What drivers do you use? Some do throttle when they get too warm.

Perhaps I'v underrestimated the the significanse of the current.

It's a cartesian, with the stock motors for xyz.
Dual Z motors (Creality 42-34), these run on the same driver

And a beefier dual shaft for the Y, wich I do not know the size of.

I checked the stock currents for these and it's 800 across all of them. Reading what you have to say I should definatly pump everything back up to 800 to make sure I'm not starving them, and rather keep an eye on the temps. Using a IR-thermometer, at what temps should I start getting concerned?
The NEMA17 i read could take peak loads up to 1A, perhaps 800 on that one as well is safe?

The MB has TMC2209 drivers, and from my recolection I put on small heat sinks to each one of them. There is a fan in the enclosure blowing more or less directly onto them if memory serves. It's been a while since I've opened it - it's bit of an hassle. Once I have time I will check them though as the board is mounted up-side down and I should check if all the heat-sinks are still on.

What you say about the z-motors having to accelerate make sense. Although the weight work in it's favor I suppose there is some inertia to overcome.
What is somewhat peculiar though, is that I have been running 650mA on the z-axis throughout all of this (more than a year) and never did I experience the issue I got yesterday. It seems like it suddenly started moving 0.52mm per layer, instead of the 0.26, and continued to do so consistently for hours after, even after print was cancelled. It's as if something was reprogrammed or echoing a signal?

Regardsless I will bump everything to 800mA from now on and monitor stability moving forward.
I think I should attach my config files here aswell as I'm sure it's one of the more likely places I've screwed up.

I've got about 40h of printing over 6 days and no signs of the issue. Allthough its still early based on the fequency the issue occured prior to the current change, its looking very promising. I also tested a print with 0.4mm z-hop and it performed flawlessly - this is definetly verifying that 650mA was too low for the Z-drivers. I'll continue monitoring for perhaps 100h of printing before concluding on this issue/post.

I had a machine where mid print the flow rate would double and then return to normal. It was a bad solder connection on the E motor driver chip that caused it to switch to x8 microstepping instead of x16. A similar problem of a Z motor driver would double the z movement.

Thank you for sharing that. This is somethin that I have been suspecting as well. As for now the issue seem to have been the voltage.

I've been wanting to improve the cabel managing for some time. Ideally with guid rail and a smart smart quick-connector solutions in both ends. If anyone can point me to some good solutiuons for this that would be greatly apprerciated too.
